Though widely used in many other engineering fields, there is little attempt in applying direct search based optimisation methods to improve product dimensional accuracy in large material deformation processes. Funded by EPSRC (EP/C004140/1 and EP/C004140/2), the paper develops a complete set of formulations and computational procedures of three direct search optimisation algorithms and a new localised response surface method especially tailored for material forming processes. The methodology developed can be applied in tool/die designs in precision metal forming manufacturing to enhance product quality for near net-shape production.
