This paper results from collaboration with Bombardier Aerospace and TWI. It is the first to quantify the influence of simulation idealisation on the prediction of friction stir welding residual effects. The simulations where experimentally validated with relevant industrial material and processing technology. The newly developed comprehension is of significant end-user value, demonstrating simulation utility for airframe assembly design.
