This paper describes an analytical and experimental investigation of innovative elliptical web opening shapes in perforated beams. These shapes are entirely new. This research has found that they are very efficient in terms of stress distribution; it has a direct impact on the theory and understanding of failure modes. The optimisation study is of great practical importance and a design process has been presented to aid engineers. This work, supported by ASD Westok Ltd., has a direct impact on the optimal industrial manufacturing process, resulting in significant savings.
