This paper was first presented at the Extrusion Technology 2008 Conference (Orlando, USA, 2008) which is the definitive international seminar series for the aluminum extrusion industry with 1,300 delegates from >50 countries. The author demonstrated that for the first time a commercial FEM software, together with some customized sub-routines, is capable of: (i) simulating efficiently a three-dimensional extrusion of a thin-walled product; (ii) predicting the macrostructure; and (iii) optimizing the design of extrusion die. Consequently, by reducing the number of prototype dies, this technology gives the opportunity to reduce the amount of scrap metal by 400%.
